It seems that here are / is some misunderstandings !
Beginning with your suggestion under 3)

Harry, you are absolutely correct ...
=2E.. and so I do / did "ONE" major change at a time ;-))
I am very secure-minded !
The first and only thing I do and did is the simple replacement of a =
small HDD (20GB/WDC200AB) with a bigger HDD (40GB/WDC400EB) =
both from the same manufaturer !!
This PC has quality removable HDD system only:
4 frames with normally 3 trays containing 3 disks and one spare frame.
So system- or HW-side has absolutely not change !
All these 3 current HDD's (7.5 / 20 and 75GB) are working properly,
with =
most accurate drivers from Dani Engert, since more than a half year
;-)))

Hello Svobi,
What I get out of your explanation is that you:
1.) moved the existing 20GB drive up to replace the 7.5GB drive =
that started to act up;
2.) bought a new 40GB drive to replace the 20GB drive =
that you moved up to replace the 7.5GB drive; =
3.) left the 75GB drive alone;
4.) Xcopied data from the original 20GB drive to the new 40GB drive =
(or you used a tape backup).
It occurs to me that you are doing too many things all at one time. You
are probably missing some steps and that's causing your problems. I have
several questions:
1. Are you sure you have setup the new drives exactly like your
original setup:?
A. Existing 20GB drive now as ON IDE1 master / LBA
B. New 20GB drive as DE3 master /LBA
C. 75GB still ON IDE3slave /LBA
2. It occurs to me that you have to have some new, additional
partitions on the 20GB drive now on IDE1 master / LBA. That must be so,
because you are booting to that drive and your boot partition has to be
either HPFS or FAT. It cannot be JFS. With OS/2 the maximum partition
size for the boot partition is 8GB. Therefore, you had to partition the
20GB HDD into a boot partition <=3D 8GB plus something else. And unless
you left the remaining portion of that drive as unallocated space, you
created at least one new partition. Therefore, your partition letters
are now all changed. Did you make the appropriate changes in the
autocheck parameters in you CONFIG.SYS?
3. I would suggest that you take things a little slower, one major
change at a time. If I were you I would first set the Hardware Manager
to "Full Hardware Detection" (I presume you know that you system will
work in full detection mode; if doesn't, or if you don't know, don't
change the Hardware Manager. Then, shut down your system and only
install the OS on the existing, but moved 20GB drive and temporarily
disconnect the IDE cables from your 40GB and 75GB drives. I would check
the CONFIG.SYS file and make a temporary modification to it so that you
can boot in that
configuration. You want to change the autocheck parameters to only
autocheck the C:\ partition on you new drive (temporarily remove all the
other partitions) and you want to set the SWAPPER path to C:\. You
should also create a (temporary) SWAPPER directory on C:\ (boot to a
maintenance OS to do it, perhaps using boot floppies).
4. Once you get that system to work I would add the new 40GB drive,
unformated and no partitions, to the mix and check that out. That is,
reconnect the IDE cable to the 40GB and boot up. Now, with your system
up you can format and partition the 40GB drive and Xcopy or restore the
desired directories and files on it. You can do that without any
trouble, because, when you booted, your system did not know anything
about that drive. Next, change the autocheck parameters in the
CONFIG.SYS to include all the partitions on the 40GB. Reboot and check
it out. Your system should reboot without any problems (no running of
chkdsk).
5. Next, reconnect the cable on your 75GB drive, update your CONFIG.SYS
to include all those partitions and reboot.
6. Finally, create a SWAPPER directory where you want it and correct
your CONFIG.SYS for that change. Reboot on that new CONFIG.SYS
